VIN 15 – Factory Build Log

Introduction


My wife and I first encountered Lightship at Overland Expo in Loveland, Colorado a few years ago, around 2022 or 2023. The timing was serendipitous.

We’re entering the empty nest phase of life, and after years of international travel our focus is shifting toward exploring more of the United States. The RV lifestyle seemed like a natural fit.

There was just one complication. We’re fully electric.

Our tow vehicle is a Rivian R1T, and anyone who has looked into towing with EVs knows the challenge. Traditional RVs destroy range. Yes, people make it work, but we decided early on that we’d rather wait for a product designed specifically for electric towing.

That’s what initially caught our attention about Lightship.

The combination of the AE.1 aerodynamic design and the TrekDrive system suggested something different, an RV that could maintain something close to the tow vehicle’s normal highway range.

Naturally I was skeptical. Marketing claims are easy, real-world performance is harder. Because of that, we made a simple rule for ourselves no deposit until we could tow one ourselves and validate the efficiency claims firsthand.

I documented that tow test earlier here in the forum. The results were consistent with what Lightship had been saying. With the aerodynamic profile and TrekDrive working together, we expect to see roughly our normal highway range of around 300 usable miles per charge even while towing. At that point the concept moved from interesting idea to something we genuinely wanted to do.

We also looked closely at Pebble, which is an interesting product in its own right. In the end, the larger footprint and cavernous interior of the Lightship felt more aligned with the way we plan to travel and live on the road.

Why This Thread Exists

VIN 15 will soon begin production at the Lightship factory.

Since we’re based in Colorado, only 45 minutes from the Broomfield facility, I’ll be visiting the factory periodically while it moves through the production line, I thought it might be interesting to document the process here for anyone curious about how these trailers actually come together.

Most of us only ever see the finished product sitting on a lot or at a campsite. What we rarely see is the sequence of assembly steps that turns a pile of parts into a finished RV.

With VIN 15 I’ll have a bit of a unique vantage point, so I’ll post updates here as it progresses through the factory.

Current Timeline

VIN 15 is expected to begin production shortly, with delivery currently projected for late April or early May.

The next post will start with Week 0 – Parts Staging, where VIN 15 begins its journey into production.

Quick Summary

VIN 15 has not yet entered the production line, but the components are now staged in the factory and ready to begin the build process. This marks the starting point of the production sequence.

What Happened This Week

Earlier this week I stopped by the Lightship factory to see where VIN 15 currently sits in the production process.

Right now the unit is in Station 0 – Parts Staging, where the major components for the build are staged and prepared before entering the production line. The chassis should be entering Station 1 – Chassis shortly.

While this stage isn’t particularly dramatic visually, it does give a good sense of how the factory organizes builds before they move into active assembly.

From what I’ve seen so far, the build process is organized into roughly six stations. There’s a bit of overlap between them, so I’ll refine this structure as I learn more.

Station 1 – Chassis
Frame and all underbody systems including suspension components, plumbing routing, and the electrical backbone.

Station 2 – Tub Frame Assembly
Construction of the main tub structure including the base, sidewalls, canopy actuator mechanisms, and structural framing.

Station 3 – Tub Internal Assembly
Installation of interior systems including utilities, cabinetry, drawers, appliances, and internal electrical/plumbing systems.

Station 4 – Canopy Assembly
Aluminum structure assembly, frame cladding, roof structure, solar installation, wiring, and canopy integration preparation.

Station 5 – Marriage
The canopy and tub come together and all integrated systems are connected. Interior assembly and pre-finishing also occur here.

Station 6 – Systems Validation
Testing, quality control, and system verification before delivery. I noted that it looks like some final assembly is still taking place.

What I Learned From the Team

Lightship has been generous enough to give me a little time each week with some of their engineers while VIN 15 is on the line. My plan is to use that time to ask questions about whatever systems or processes are being assembled in that particular stage.

Fun Observations From the Factory

Even though this week was focused mostly on staging, I did take a quick walk through the production floor and noticed a couple of interesting things:
  • Canopy structure update - The team is now assembling and framing the canopy using an aluminum sub-structure, which is reportedly lighter and stronger than the early production configuration.
  • Road testing - While I was there I watched a finished unit heading out for road testing. Apparently the team gives each unit a name as it moves through production. Yellow Bird was in Station 6 and about to head out. I forgot to note the VIN, but I think it was around 8 or 9.
  • Production ramping - One other thing that stood out immediately is how quickly production appears to be ramping up. @Rory (Lightship Team) mentioned that Lightship is already preparing to expand its manufacturing footprint within the same facility.

Great to see your build beginning, but more importantly to see a customer willing to share the experience with the world. When you seek a new to the world product, in the early stages, you have to expect some bumps in the road. Full transparency about the experience builds confidence in future customers. LightShip is taking the right approach by giving you access to your build. Most companies would not allow this experience.

Meanwhile LightShip 4 is getting a workout at the "LightShip Desert Proving Grounds", where it has been Summer time for most of the season. By early next week we are going to see temperatures up to 107F in the lower deserts of Arizona and California. We are learning a lot and LightShip is taking back that experience to improve the product.

LightShip 4 will be back on the road this weekend for another 300 mile trip.

100% ... lack of customer insight was one of the reasons I was ultra-cautious with my purchase decision.

I'll say this ... it's an effort to post, as you well know.

You're in the depth of experiencing it, abstracting out of it is a burden. As I told the Lightship team, I'm willing to do it simply because helping the brand succeed means I have a viable and long life-line for my product into the future. So aligned interests really helps. I'm eagerly watching your journey, and hopefully once I take delivery we can get them side by side in a campground somewhere in UT or AZ.
 
@josephpRV how exciting! I think I can see my chassis there in your photo (VIN 17) but I don’t have the luxury of being just down the street so to speak 😀

Given we're within 2 VIN's of each other I'll be sure to take some extra photos and send them to you.

I would posit that given how many chassis' and axles they have stacked that VIN 17 is in there somewhere as well. I visually picked one out and called it mine, not that it matters.

I was super-impressed with the quality of the chassis structures, apparently from Indiana. I plan to deep dive chassis, battery, weight, balance and all things underbody with the Station 1 expert when VIN 15 hits that stage. Hopefully with a bit of video as well.
